DIY Fiberglass Fan Shroud
I wanted to have a shroud for the electric Spal fan that is coming from Amazon.
I measured my 1968 Camaro aluminum radiator and got the measurements I needed. I measured the core width wise then I was going over the top and bottom and hopefully bolting it in the top holes in the core top.
I then made a frame then added a circle slightly larger than my fan which I cut out with a router.
Covered the entire piece with aluminum tape.
Covered the piece with flannel fabric stapling the top the stretching the fabric around the piece.
Slowly pulled the shroud off the form. Looking back it would be easier to use foam covered in aluminum tape and a 1/4 " backer to staple to. It was somewhat difficult to remove from the ridged form. Trimmed up the edges ready for more Bondo.

Covered the entire piece with aluminum tape.
Covered the piece with flannel fabric stapling the top the stretching the fabric around the piece.
Using a chip brush (cheap brush) I added fiberglass resin to the entire area.
Coated Real good with resin.
After dry roughed up with sandpaper and cut fiberglass matting into 2" strips and laid 2 layers. Trick is to lay out the strips and soak with resin before laying on shroud. ( See upper right board covered with aluminum tape)
Roughed up with sandpaper and then added short strand fiberglass.
Used a router , found center and cut out the center using a board with a screw as a jig and then used a guide to trim down the top and bottom.
Slowly pulled the shroud off the form. Looking back it would be easier to use foam covered in aluminum tape and a 1/4 " backer to staple to. It was somewhat difficult to remove from the ridged form. Trimmed up the edges ready for more Bondo.
The camera distorted the angles. It is actually square!
More bondo....
Sanded down and test fitting.
Next onto primer paint and bolting on fan.
You may notice that I cut the opening before I received the fan. Unfortunately I was a little off. One thing was the top and bottom had flat spots. (probably due to doing a dual fan setup). I had to add some fiberglass at the mounting points and reinforced from the back with some matting layers. (Wait until you get your fan!)
Next I painted with Truck Bed liner.
Notice the two heaters in the picture! 17 Degrees this morning!

Actually had a bar on the top and bottom that I could drill and put two plastic automotive screw-in / push clips.
